On an industrial site the cost of a leak is almost never the cost of the repair. It is the production hour lost to it, the stock written off, and the shutdown window the repair itself consumes. Where industrial roofs actually leak

Rarely in the field of the sheet. Almost always at a junction, and usually somewhere nobody can safely reach while the line is running.

• Gutter valleys and box gutters. The valley carries water off several hundred square metres. Corroded laps, a gutter laid without fall, or downpipes sized for the original shed and not the extension added later will back water up over the sheet lap and into the building. This is the most common industrial roof leak we are called to.
• Fastener washers. A sheet roof is held down by thousands of screws, each with an EPDM washer that hardens and splits under UV. Twelve to fifteen years in, they fail as a population rather than individually — which is why the leak appears everywhere at once and looks inexplicable.
• North-light glazing and ridge junctions. A movement joint expanding and contracting on a 40°C daily swing across a 100 m roof. Sealant alone here has a service life measured in single-digit years.
• RCC roofs carrying plant. AHUs, ducting, cable trays and dish mounts bolted straight through a membrane that was never re-detailed afterwards.

Floors, bunds and process areas

Water arriving from below damages equipment far more expensively than a roof leak does — hydrostatic pressure under a ground-bearing slab, or wash-down water tracking along a machine plinth into a pit. Bund walls and ETP structures need a system rated against what is actually in contact with them; a general-purpose acrylic put into a chemical bund is a failure with a compliance consequence attached. These are specified against the real exposure schedule, not a generic spec, and the substrate is shot-blasted to a defined profile because on a process floor it is adhesion that fails first, not the coating.

Working around your shutdown

We survey the roof and the process areas separately, because they leak for different reasons and are repaired in different windows. Roof work runs in bays sized to your shutdown, so a bay is always weathertight before the crew leaves it — nothing is left open across a shift change or a forecast rain event. Where the window is measured in hours rather than days, spray polyurea cures in minutes and lets a bay be returned to service the same shift. It is the most expensive system we quote, up to about ₹380 per sq ft, and it is the right answer only when downtime is genuinely the dominant cost. We will tell you when it is not.

Verification

Dry film thickness recorded per bay, adhesion pull-tests on floor systems, gutters flood-tested before handover, and a documented record you can put in front of an auditor. Eligible completed work carries a written ten-year applicator warranty on the treated area, with exclusions stated on the estimate.
