Industrial Roof Waterproofing in PCMC: Metal Sheds and RCC Roofs Compared

Industrial roofs in Pune and PCMC divide into two families that fail for entirely different reasons. Specifying the same system for both is a common and costly error, so this guide treats them separately.

Metal sheet roofs

The single most useful fact about metal roofs is that the sheet itself almost never fails. Coated steel sheet has a long service life, and when a shed leaks, the water is coming through one of four things.

Fastener penetrations

Every self-drilling screw through the sheet is a hole sealed by an EPDM washer. Those washers perish with UV and thermal cycling, typically well before the sheet does, and a large shed has thousands of them. Over-tightening during original installation, which deforms the washer, accelerates it. This is the most common leak source on any metal roof and is corrected by replacing fasteners with new sealing washers, one at a time.

End and side laps

Sheets overlap, and the lap relies on either a sealant strip or simple geometry. Capillary action draws water up a side lap, and thermal movement gradually opens end laps. Butyl or bituminous flashing tape over the laps is the standard treatment.

Ridge, gutter and flashing details

Ridge caps, valley gutters, and the flashings where the roof meets a wall or a monitor take the highest water loading on the roof and are the least standardised parts of it. On older sheds these are frequently the whole problem.

Corrosion perforation

Where the coating has been breached — typically at cut edges, at fastener holes, or under standing debris in a valley — steel corrodes and eventually perforates. This is the situation in which a full liquid coating over the roof becomes the right answer rather than an expensive default.

RCC industrial roofs

An RCC factory or warehouse roof behaves like a very large terrace, with three complications. It carries far more services — ducting, cable trays, ventilators, plant supports, solar mounts — and every one of those is a penetration or a fixing. Its area means thermal movement is greater in absolute terms, so joints and crack-bridging matter more. And the space below is production, so the consequences of a leak are measured in output rather than in decoration.

The specification follows from that. A crack-bridging system is essential, so acrylic elastomeric, PU liquid membrane or polyurea depending on downtime tolerance. Every service penetration needs a proper collar rather than a fillet of sealant. Existing plant supports and solar mounts, which were frequently drilled through completed waterproofing at some point in the past, need to be individually sealed.

Gutters and downpipes: the cheap win

On both roof types, a significant share of the leaks we investigate on industrial buildings trace back to drainage rather than to the roof surface. Valley gutters with inadequate fall, downpipes blocked with debris, outlets undersized for the roof area, and rainwater goods that discharge against a wall rather than into a drain. These are inexpensive to correct and they frequently resolve leaks that had been attributed to the roof covering. Any industrial roof survey that does not include the gutters and downpipes is incomplete.

Sequencing around production

On a working plant the value of avoided downtime usually exceeds the cost of the coating, and the programme should be built accordingly:

  • Phase bay by bay so only a defined area is open at any time, and each phase is watertight before the crew leaves.
  • Schedule around shift patterns, planned shutdowns and monsoon windows.
  • Specify fast-cure systems where the area below cannot tolerate exposure — polyurea reaches walkable strength in minutes.
  • Protect the process below during works: sheeting under the work area, and agreement on hot-work permits before mobilisation.

The reflective finish argument

In a single-storey shed with no ceiling, the roof is the dominant source of heat gain. A reflective, light-toned finish reduces absorbed solar radiation and therefore the temperature radiated into the space below. The secondary benefit matters commercially: a cooler membrane ages more slowly, so the reflective finish extends the life of the waterproofing it is protecting. On large PCMC warehouse roofs both effects are worth quantifying at specification stage.
